The problem
Running a fuel tank too low risks pulling vapor and air into the fuel line instead of liquid fuel — which starves the injectors and can damage the pump. The wave-suppressor geometry inside the tank was designed to prevent that, but it had never been validated against how fuel actually moves during a real lap, only assumed.
Approach
I built a transient multiphase simulation (air and ethanol, with a full evaporation/condensation model between the liquid and gas phases) and drove it with real accelerometer data captured from the car during an actual competition lap — so the accelerations the fuel experiences in the simulation are the accelerations the car actually pulled, corner by corner. The domain modeled the pump suction as an outlet and the pressure-regulator return as an inlet, accounting for real fuel consumption over the lap. Because the input was real telemetry, the simulation output could be watched frame-by-frame against lap video to see exactly which corner or braking event caused which slosh pattern.
Result
Tracking the fuel outlet’s phase composition through the full lap identified the true minimum safe fuel level — around 350ml — below which the wave suppressor could no longer guarantee liquid-only flow to the outlet under race accelerations. That number, plus real per-lap consumption, sets the tank’s minimum safe design volume directly from data instead of a rule-of-thumb margin.
